...can the Governor of Alabama just appoint him back to the Senate? And if the Governor and two-thirds of the Senators both stuck to their stance, how many times could that scenario be repeated?

Also: if he were expelled from the Senate, even if he weren't the Governor's pick for the appointment, couldn't he just run again in the new special election?

Well, Moore has experience in this field, he was expelled from the Supreme Court of Alabama and ran again ten years later before he was again expelled.

This The Hill article says that "while an expulsion would trigger a second special election, Moore would still be eligible to run again, which conceivably could keep controversy brewing." Yeah, so technically this process could repeat itself a few more times, but I would hope by then Alabama would get tired of him.

They could be some Republican Senators in such a scenario who would say they voted to expel Moore to give the Alabama GOP the chance to nominate someone else in light of the new information and then not vote to expel him a second time.

I don't think Kay Ivey is really stupid enough to appoint someone who would have already been expelled (Moore), so this line of discussion is slightly unrealistic.
